For this industry, there are high demands for exceptionally high levels of consistency, traceability and quality. ImPulse (IPH) Heat Sealing technology was installed into a bespoke machine for this important customer.

The Brief

AQF approached us with a challenge involving the production of multi-part foam inserts used in medical packaging. The application involves five different insert sizes; each formed from multiple foam components which are bonded together to create a finished product.

AQF's existing machine was entirely manual, and a skilled operative used hot air guns to join the foam sections together.  Furthermore, this method is slow, highly dependent on operator skill and increasingly unsuited to growing production volumes.

AQF set a clear objective: to automate the process, achieve a defined minimum production rate, and improve consistency across all finished parts.

Challenges and Bespoke Solutions

There was an added complication; the foam used in the inserts is highly sensitive to heat and deforms or scorches if exposed to conventional hot tooling. With traditional contact-based heat sealing ruled out, we recommended ImPulse Heat (IPH) sealing and built a semi-automated bespoke machine for our customer.

The Technology

IPH is incorporated in a novel radiated-heat configuration. Thermal energy is delivered precisely to the bonding area without any heated components coming into direct contact with the foam. This allows the material to be bonded cleanly and reliably without damaging its structure or appearance.

We designed the finished system as a semi-automated production cell to improve efficiency and consistency. Operators simply load the foam components into the machine, which automatically completes the heating and bonding cycle.

To accommodate five different product sizes, we integrated tool-less interchangeable spacers into the machine. Operators can quickly swap these spacers between production batches, enabling AQF to change product formats with minimal downtime and without the need for specialist tools.

The Result

With their new IPH machine, AQF achieve consistent, repeatable bonding across all product sizes, while meeting and exceeding their target production rate. Therefore, both efficiency and product output have improved. The new process has removed reliance on individual operator skill, reduced potential errors and rework, and provided a scalable manufacturing platform capable of supporting future growth.
